When planning a new warehouse, factory or industrial facility, the CAPEX sheet usually covers the big-ticket items. The building. Racking. Lighting. Electrical infrastructure. Machinery. Loading equipment. Fire systems. Offices and amenities. Ventilation might be there too, but it can easily be treated as another building service to be ticked off at the lowest practical cost. The problem is that the real cost of warehouse ventilation often doesn’t become apparent until after the building is operational. Because the expensive part isn’t necessarily installing ventilation. It’s operating a warehouse that doesn’t have enough of it.
A Warehouse Can Meet the Brief and Still Be Uncomfortable
Industrial buildings create some unusual airflow challenges. Large internal volumes, high ceilings, machinery, lighting, people, forklifts, solar heat through roofs and walls, and limited natural airflow can all influence conditions inside the building. Heat can accumulate during the day. Hot air rises and collects at roof level. Areas with limited airflow can become noticeably warmer than others, while fumes, dust, humidity and stale air may also become issues depending on the operation. The result can be a building that technically does everything it was designed to do, but isn’t particularly pleasant to work in. That’s when businesses start looking for solutions. And unfortunately, solving an airflow problem after a warehouse has been fitted out can be considerably more complicated than planning for it from the beginning.
The First Hidden Cost: Trying to Cool the Wrong Problem
When a warehouse gets hot, the immediate reaction is often: “We need more cooling.” Sometimes that’s exactly right. But sometimes the underlying problem is actually air movement or ventilation. Installing additional cooling without understanding how air is moving through the building can mean spending money trying to cool air that isn’t being effectively distributed or remove heat that could potentially be exhausted from the building. A better approach is to look at the building as a complete air system. Where is fresh air entering? Where is hot or stale air leaving? Where is heat accumulating? Are there areas where air barely moves? Can existing cooler air be distributed more effectively? Once you understand those questions, it becomes much easier to determine whether the answer is cooling, extraction, air movement or a combination of all three.
The Second Hidden Cost: Energy
Equipment purchase price is visible. Electricity bills are less obvious because they arrive gradually. That’s an important distinction when assessing warehouse ventilation costs. A cheaper initial solution isn’t necessarily the cheapest solution over the life of the building. For example, relying heavily on mechanical cooling to compensate for poor ventilation or inadequate air movement may increase energy consumption unnecessarily. In some applications, strategically positioned extraction, supply air, industrial fans or HVLS fans can form part of a broader approach to managing indoor conditions. The objective shouldn’t simply be to install more equipment. It should be to move the right amount of air, in the right direction, for the right reason.
The Third Hidden Cost: Your People
This is probably the hardest cost to put into a spreadsheet. A warehouse can contain hundreds or thousands of square metres of floor space, but ultimately it’s still a workplace. When conditions become excessively hot, stuffy or uncomfortable, employees notice. Concentration, comfort and the way people perform physical tasks can all be affected by the working environment. Even relatively small changes in productivity become significant when multiplied across an entire workforce, every shift, throughout the warmer months. That’s why ventilation shouldn’t only be viewed as a building expense. It’s part of creating a workplace where people can perform effectively.
The Fourth Hidden Cost: The Retrofit
This is the one that can really hurt. Imagine a warehouse has been completed, racking installed, production equipment commissioned and operations have begun. Then summer arrives. Suddenly it becomes clear that certain areas aren’t getting enough airflow, heat is accumulating at roof level or the existing ventilation isn’t coping with the actual conditions inside the building. Now the business has to retrofit a solution into an operating facility. Access may be more difficult. Electrical infrastructure may need modification. Roof or wall penetrations may be required. Installation has to work around racking, machinery and employees. What could have been incorporated into the original building design can become a separate project. That’s why considering ventilation early can be valuable, particularly for large industrial buildings.
Ventilation Isn’t One Product
Another common mistake is treating “warehouse ventilation” as though there is one universal solution. There isn’t. Different buildings and applications can require very different approaches. A facility may use wall-mounted exhaust fans to remove hot or stale air, roof-mounted extraction to exhaust rising heat, axial fans or ducted systems to move larger volumes of air, or HVLS fans to circulate air across large floor areas. Some applications may also benefit from evaporative cooling or other cooling systems working alongside ventilation and air movement. And facilities dealing with welding fumes, dust or contaminants may require more targeted extraction rather than simply increasing general airflow. The right solution depends on the building, the process taking place inside it and what you’re actually trying to achieve.
Start With the Problem, Not the Product
Before choosing equipment, ask a few simple questions: What are we trying to control: heat, stale air, fumes, dust or humidity? How large is the space and how high is the ceiling? Where can fresh air enter and where can exhausted air leave? Are there specific heat-generating processes or problem areas? Do we need to ventilate the entire building or only particular zones? How will heating, cooling and ventilation work together throughout the year? Those questions can quickly change the conversation from “What size fan do we need?” to “What airflow strategy does this building actually need?” That’s a much better place to start.
Put Airflow on the CAPEX Sheet Earlier
Ventilation isn’t necessarily the most exciting part of a new warehouse project. Until it’s wrong. Then it becomes very noticeable. Good warehouse design shouldn’t only consider how products, equipment and people move through the building. It should consider how air moves through it too. Planning ventilation and air movement early can help businesses avoid unnecessary retrofits, make better use of cooling and heating equipment, manage operating costs and create more comfortable working environments.
